Sounds a lot like the non standard radiator and overflow tank setup could the problem.

Joel, I've had a side business of building 260 and 5-bolt 289s into high performance engines, including 316, 331 and 347 strokers. I have learned the hard way to check the water jacket thickness on every block before I go any further. I have seen core shift in the castings so severe that there was less than .040" in cast iron between the cylinder and water jacket. If that engine was just bored .030" over there would be a serious hot spot, causing boil and overheating. Your claim that it rises so fast in temp at idle despite the additional fans is

Now maybe your problem is somewhere else. You may need a high flow water pump (Flowkooler 1650) or maybe the radiator is not adequate or you have a blockage in the flow path. Not having an expansion tank is not good. Also having used a 16psi cap you may have ruined your heater core and is probably the reason the heater valves blew, spec is 13psi. But if you have exhausted all other faults you may need to tear down and start from scratch. You won't be the first...

Well after 8 years and a gazillion dollars, I am officially completely discouraged. I have the hardtop yet to put together, fit the new Robbins top which after stretching in the sun, still is about 2 inches from being even close to fit and wheel alignment. Toneau cover and top boot covers look good though.
