Lacking both a pillar drill and a Rolls-Royce (aviation?) apprenticeship where you get to file metal blocks for several years, it's almost the best I could manage. The Bosch jigsaw wasn't keen (it never is) on cutting aluminium plate this thick but managed some of it. I'm not particularly tempted to make another one because it's not something I'm likely to use very often and it will get the job done despite being slightly lower than the standard I'd hoped for. Unless you put one on, the Bug doesn?t have a filter to clog. The tank was drained periodically and I never saw any crap in there, but it is 60-years-old and with the ethanol gas, stuff could have accumulated in the carb. Ethanol can eat up the rubber hoses and the resulting debris can mess up things. Check the float bowls and the valves. I think there are Gross Jets in there.Usually if the valve fouls, you get an overflow. That happened to me several times over the years. The main jets are less likely to foul, but we saw that happen with George?s A. Then it ran bad at all speeds. You have that new set of SUs. The Midget ran better with the original carbs that it did with the new ones. But I think that is because I got distracted and never set them up properly. The fuel pump can also go bad, but when that happened to me, the car just stopped. I don?t remember if there is a screen in the intake port on the pump to clog . You have that Facet pump and the new SU pump, and a filter in line wouldn?t hurt. Somebody said that most fuel problems are in the ignition. The car seemed to run smooth at idle after you adjusted the points. It did sound a bit rough after you brought it back from the road test. Don?t bet the points didn?t slip when you drove on the road.I would check that first. If you don?t have a dwell meter, I gave Jim mine. With that you can check the gap without squirming around inside the distributor. You know my feelings about an electronic ignition. Not as fun to fix, but much more reliable. My intention was to upgrade, but like a lot of things, Never got around to that project. That battery is stone dead. I don?t know if the system is starving for juice and that could affect performance. It seemed like old times to see a British car in the driveway with the bonnet up and guys leaning in trying to figure it out. You really have the old Bug looking fine! Really strange, though, to see her back in the garage. Do you think she misbehaved just so she could stay for a visit? Have you noticed that Bugeyes have their own smell? Basically fuel could not flow unless there was air. Took me forever to figure that one out. Worked fine for about 30 minutes and then would fuel starve. Park it and within 30 minutes it would run for another 30 minutes. Figured it out by leaving the cap off/loose. Right after it dies, open the cap, do you hear rushing noise? With a fuel pump problem I'd expect fuel starvation which in my experience is a smooth loss of power to no power at all, rather than popping and and misfiring. If it's not the coil or condenser it could be a bad distributor rotor arm or cap - that deterioration when they warm up. I like to replace both items according to a 'life' I give them and seal them in a bag with a label stating good when removed and when that was and with what mileage. That way I have a problem with the engine I can fit a known good part to see if it makes a difference or not. If it is pumping fuel, reconnect then move up the line. Do you have a fuel filter between the pump and the carbs? Might be plugged up. If the filter seems clean then move up to the carbs. As mentioned before, you might have crud in the float bowl. You might have a float that has partially sunk due to a hole and filling with fuel. If all that is OK, then it's the ignition system. Install new points, condenser and rotor. How old are the spark plug wires? Might be time to install a Pertronix unit. Good luck. Part of what makes it awkward is that I have to fill the oil in the axle casing (not having the filler in the diff casing like on earlier cars) and I have a Panhard rod fitted. I like to use Mobil SHC but it doesn't come with an extendable squirter type filler nozzle. I do keep an old Castrol one that does and I've even extended it with a length of rubber hose. But it's still awkward to get the bottle in place and to be able to give it a squeeze. I think some years I've even removed a wheel to better be able to get the bottle and my hand in. After a bit of fiddling around and swearing earlier, without actually getting any oil into the casing, I remembered I have a brand new manually operated 'transfer pump' that I bought for a different purpose and never used. It looks a bit like a grease gun only it has a couple of barbed fittings at the base which the supplied clear plastic pipe fits onto. Then one pipe goes into the Mobil SHC oil bottle and the other end into the axle casing. After that it's simply a case of gently pulling a rod at the other end (like the one on a grease pump for filling it) and the oil is sucked up from the bottle and pumped into the axle casing. Yes, the base of the pump did leak a little (not sure why other than I was pumping too hard maybe) and yes I did have to put 3/8 bolts in the plastic pipe afterwards to stop the oil dripping out and making a smelly mess (synthetic gear oil smells as bad as the non-synthetic gear oil), but generally using the transfer pump was a quicker and less troublesome way to get the job done. Since my Sprite has a 5 speed that unlike the Sprite box, uses gear oil, I won't have to flush out the pump, or pipes etc when I come to change the gearbox oil using the transfer pump and my funnel with a 4 foot pipe extension on it, can be retired.
