In general one needs to take off the smallest of skims of a commutator
when renewing the brushes to make everything absolutely true. At some
point you will have to grind flat a hacksaw blade and remove some
insulating material between the copper segments. The insulation should
be about 0,5-1mm below the surface. When renewing the phosphor bronze
bush do not forget to soak it in oil first for 24 hrs. or heat it in an
open small oil container "au bain marie" (ask your wife) (on second
thoughts may be not) and let everything cool down before removing it
from the oil.
In the past I replaced those bushes with a ball bearing, a fairly simple
job if you have access to a lathe and know how to work it.
Did you refit your wiring correctly? Broken/dodgy wire/connector? Are
the brushed moving freely? Do they have enough length? Your WSM will
specify the minimum lenght.
