My wife is an Occupational Therapist, and as such has used specialty plastic 
foam sheeting to make rigid splint material, especially for wrists. It's heated 
in warm water then applied where it forms to the required shape The radius it 
can take is quite small; it's expensive but could be used for the tight radius 
areas only. Like your stuff John you could leave it as the core, providing 
strength. Plastizote is the brand name that comes to mind, but there are many
