Remember when you were a kid?  They use to sell those vinyl roll up sleds.
It was a sheet of vinyl with a hole cut for a handle.   I have been
planning on using one to make a radiator shroud.  They come in a various
colours including black and can be had for a couple of bucks.

My thought (pure theory) was to make the seams by running a hot soldering
iron along a straight edge.  Cutting would be done with tin snips.  My
application would not require a single sheet folded appropriately.  Your
application sounds like it might need some glueing.  I'm sure you can find
vinyl glue at any hardware store.
